Beyond Lithium: Why Grease Formulators Are Rethinking the Default and What Comes Next

SolutionsLubricants & Energy

Lithium hydroxide now carries mandatory EU hazard labelling, a REACH consumer restriction is expected in 2026, and prices remain structurally volatile. Lubrizol's HybriCal™ Grease Thickener System offers a proven, drop-in alternative; lithium-free, cost-competitive, and ready to formulate.

For nearly a century, lithium has been the default; lithium-free grease thickener alternatives scarcely existed. The chemistry dates to 1938, when engineer Clarence E. Earle developed lithium soap as a solution for failing bearings in Henry Ford’s automobiles. The technology proved so reliable that lithium complex eventually became the standard for automotive and industrial greases globally; accounting for around 40 weight percent of the North American market and 20 percent globally, according to the NLGI 2024 Grease Production Survey. Today, formulators are actively evaluating a lithium-free grease thickener pathway to reduce regulatory risk and stabilize supply. This shift raises key questions: What is a hybrid calcium grease thickener? How does a hybrid calcium-based thickener work in grease? What are the main benefits of grease with a hybrid calcium thickener? How does a hybrid calcium thickener compare to lithium thickener? And is a hybrid calcium thickener suitable for high-temperature applications?

That position is now under simultaneous pressure from two directions: regulation and supply.

The Regulatory Picture

In 2024, the European Chemicals Agency classified lithium hydroxide as a Category 1A reproductive hazard (H360FD) and lactation hazard (H362) under Commission Delegated Regulation (EU) 2024/197 (ATP 21). Mandatory from 1 September 2025, this classification means that lithium-thickened greases sold in the EU now require hazard labelling. The next step; a REACH/SVHC consumer restriction expected in 2026 that would prohibit ≥0.3 wt% lithium hydroxide in consumer market greases; would be more consequential still. Outside Europe, Japan has introduced special handling requirements, and further regulatory movement is expected in Korea.

The Supply Picture

Lithium hydroxide monohydrate is not a dedicated lubricants commodity. It is primarily a battery material, and its price is set by electric vehicle demand and global trade dynamics; not by the grease industry. That dependency became tangible when LHM prices spiked to nearly $80,000 per metric tonne in 2022–2023. The episode normalised, but the structural vulnerability remains: formulators relying on lithium cannot control when the next disruption comes.

Why Existing Calcium Alternatives Have Not Been Enough

Grease formulators have long evaluated calcium-based alternatives. Each has genuine merits, but each also has well-documented drawbacks. Hydrated calcium soaps offer low cost but limited thermal stability. Anhydrous calcium soaps have good water resistance, but their manufacturing window is unforgiving; a deviation of 10°C can cause bricking, a solidified foam requiring mechanical removal. Calcium complex addresses some thermal gaps but commonly suffers from age hardening. Calcium sulfonate complex greases are the fastest-growing category in North America, but they require high thickener content and show limited acceptance in automotive applications.

No single alternative matches the full performance and process profile that made lithium the universal default. That gap is what Lubrizol set out to close.

HybriCal™ Grease Thickener System

HybriCal grease thickener is a hybrid system based on calcium sulfonate and anhydrous calcium, engineered to combine the thermal stability and pumpability of lithium thickener systems without relying on lithium hydroxide. Put simply, a hybrid calcium grease thickener blends complementary calcium chemistries to create a robust, lithium-free grease thickener network. As a lithium-free grease thickener approach, it eliminates the known drawbacks of both parent chemistries: anhydrous calcium process drawbacks; including bricking and temperature sensitivity; are eliminated, and the sulfonate content is significantly lower than conventional high-soap calcium sulfonate complex greases. A HybriCal CO2 emissions comparison with conventional lithium complex shows up to 30% lower CO2eq during production, and a second HybriCal CO2 emissions comparison at the raw material stage confirms further global warming potential benefits.

How does a hybrid calcium-based thickener work in grease?
The hybrid calcium network forms through controlled saponification and in-situ structuring that leverages both calcium sulfonate and anhydrous calcium domains, delivering a balanced fiber structure for load-carrying, water resistance, and shear stability.

The system consists of three components:
  1. HybriCal™ GR925 Thickener
  2. HybriCal™ GR923 Stabilizer
  3. and Lubrizol® 5288B performance additive package.

In practice, HybriCal GR925 builds the primary grease structure, while HybriCal GR923 stabilizes the matrix and enhances mechanical stability; together, HybriCal GR925 and HybriCal GR923 enable consistent processing and performance across base oils and viscosity grades. Together the HybriCal grease thickener meets the NLGI HPM Core Specification, with the HL (High Load) designation achievable when formulated with 5288B. The system meets the NLGI HPM Core and HL specifications, covering the thermal performance requirements typically met by lithium complex in high-temperature automotive and industrial applications.

What are the main benefits of grease with a hybrid calcium thickener?
Key advantages include strong mechanical stability, excellent water resistance, lower thickener demand than traditional calcium sulfonate complex, improved pumpability, and reduced regulatory exposure versus lithium. From a sustainability standpoint, the HybriCal grease thickener delivers up to 30% less CO2eq during production versus lithium complex and a 7% improvement in global warming potential at the raw materials level, aligning with the earlier HybriCal CO2 emissions comparison results.

How does a hybrid calcium thickener compare to lithium thickener?
Performance testing shows the hybrid system matching the thermal stability, shear stability, and pumpability traditionally associated with lithium complex, while avoiding lithium-related hazard labelling and supply volatility. Because HybriCal GR925 and HybriCal GR923 enable a controlled, repeatable process window, manufacturers can achieve consistency similar to lithium systems with fewer process upsets. In many cases, the hybrid calcium grease thickener also allows lower processing temperatures and shorter dehydration times than lithium complex.

Is a hybrid calcium thickener suitable for high-temperature applications? Yes.
The HybriCal grease thickener meets NLGI HPM Core and HL requirements and is engineered for high-temperature automotive and industrial applications that have historically depended on lithium complex. Field and bench data indicate that the hybrid calcium-based thickener maintains structural integrity and oxidation resistance at elevated temperatures comparable to lithium complex systems, making it suitable for demanding duty cycles.

Manufacturing uses existing grease plant equipment at a lower process temperature (70°C saponification versus conventional lithium complex). No capital investment is required, and dehydration time is reduced by approximately 36%, improving throughput. In summary, HybriCal grease thickener; anchored by HybriCal GR925 and HybriCal GR923; offers a practical, lithium-free grease thickener pathway that answers critical market questions while delivering performance and sustainability benefits verified by a HybriCal CO2 emissions comparison.
